@ Carl, why did you need to change your dash loom?
well i changed the dash loom cos the 1.4 didnt match up 2 the 2.0 8v astra loom and im not 2 good on tracing through wiriing so was easier option than gettin sum1 2 chop the original


ive done a quick write up of wot i did with my transplant
you will need your 1.4 astra and also
2.0 engine and gear box (astra,cav,calibra)
2.0 engine management wiring loom and ecu
2.0 astra front struts and hubs
2.0 astra dash board wiring loom
2.0 astra water system (radiator,and under bonnet pipe work and bottle)
2.0 fuel pump
2.0 astra exhaust system
2.0 coil

i opted 4 buying a astra sri with a blown engine as i already had the engine and gearbox from a cavalier sri

step 1 1.4 engine
after removing the battery unplug the ecu from inside the car(drivers footwell) and the three plugs that are in the same place
and pull the wiring loom from out of the car from under the bonnet
also unplug the power supply and starter/alternator loomfrom the twist connector on the side near the battery(big black block that you twist 2 undo) that is the power side done

step 2
undo the radiator top and bottom hoses and the little overflow pipe and unplug the fan and fan switch and undo the 2 bolts 2 take the rad out
then undo the 2 pipes from the back of the engine that go 2 the heater matrix and then undo the water bottle also undo the 2 fuel pipes fromthe engine side (but be careful as the system may be presurized and will squirt out petrol)

step 3
undo speedo cable and clutch cable off gearbox and pull 2 1 side then undo gear linkage by undoing the 13mm bolt and pushing the gear stick into 1st 3rd or 5th gears also you need 2 undo and remove the exhaust from the downpipe

step4
next up as the front struts and driveshafts need 2 come off anyway so the next step is to lift the front of the car up off the ground then support the engine with a crane
from under the car undo the six bolts securing the H-frame to the body (be careful as it will drop slighty but not all the way as the front struts will hold it up)
when the frame is undone and dropped you can undo the rear 2 engine mounting bolts and there is an earth strap on the gearbox to the car body that needs 2 be undone
now remove the front wheels(if still on the car)and undothe brake calipers from the hubs then you can undo the 13mm bolts on the top of the strut and the frame will drop


step5
undo the front 2 engine mountings and lower the engine down 2 the floor makin sure everything is undone and nothing is trapped
then pull engine and gearbox and H-frame with struts all togeather from under the car
now were engine free

ok now we need 2 get the car ready 4 the 2.0 engine so you need 2 put your 2.0 dashboard loom in (again i chose 2 change the complete dash as i was changing interior anyway) once the dash is in place you can change the fuel pump which is easy 2 do
under the back seat there is a plastic panel take that out 2 reveal the pump undo the 10(i think) 8mm bolts the hose and plug then draw the pump out and refit the 2.0 pump

to be honest refitting the 2.0 engine is the reverse of removing the 1.4 (if the 2.0 dash is fitted) as its only that part that stops the 2.0 engine match in 2 the rest of the car the other thing that needs to be changed over is the coil and thats just 2 10mm bolts and a quick swap over

Nice project, although to make it look...still stealth, but a little bit smooth, a 5 stud conversion, some Cavalier turbo rims, some sport bumpers and colour coded wing mirrors.
 
Well more progress has been made, the donor is fully stripped and the old Astra engine is all disconnected ready to come out tomorrow, then just a case of cleaning the engine bay up a bit, bolting the new donkey in and plumbing/wiring it up!

Despite Carl0102 (above^^^)worrying me about having to change over the cabin loom as well, It is as I thought, a simple case of changing over the plug to connect the engine loom to the dash loom. I need to go the scrappy in the morning for one of the slim fuseboxes that goes on the bulkhead, so I have somewhere to put the fuel pump relay.(The old one was in the cabin under the ECU, but the cav loom has it situated at the top right of the engine bay)

Rear springs and shocks are fitted, sits much more purposefully, without looking to obvious- just the look I wanted ;) The Cav cesaro rims look great on there too, nice and subtle.

Got my mate coming round to lend me his spring compressors so I can fit the new springs, gas inserts and Astra top mounts to the cav struts, and then I just need to get some new 256mm discs and pads for the front and its away.

Should be driving it this time next week, all being well!

I'm wondering what to do about the exhaust- I dont need a cat for the MOT as I can prove the engine is from a 1990 car, I might just cut and shut the front pipe to the old 1.4 system from where the back of the cat was, as a temporary measure, while I sort something a bit more permanent. I want to keep it subtle though for the full sleeper, BWM embarrasing effect!!

Now just got to wire and plumb it up tomorrow, and finish building up the new struts with their new shocks and springs, and then fit all the new brakes, and the car is finished!

Today my mate Iain came round to help for an afternoon, so we stripped and built up the struts. Well, one strut!

I needed the cav stuts with the Astra top mounts, and the new shocks and springs. Easy jod, I thought especially with Iains rather swanky spring compressors. One of the old shocks came out easily. But the other just would not budge.... even in the vise with both of us leaning on my breaker bar!

I'm going to take it to a garage tomorrw to get them to remove the big nut for me before I ruin it completely.

The springs are a bit shorter...:eh

Another update.

The PAS pipes would not fit onto the pump on the SEH as its much lower, so I had to fit the cav pipes. This meant it turn I had to relocate the reservior as it sits further back in the engine bay. Also had to chop a section out of one of the lower plastic legs on the rad, so the pipes could squeeze past.

Just need to modify a bracket for the reservior now.

Also fitted the ECU, which only just fitted the recess above the drivers footwell- had to secure it with cable ties, but its not going anywhere....

Then went and got a load of fluids, filled up the oil, anti-freeze and PAS, fitted the new alternator and PAS belts, and temporarily fitted the battery from the V6 as the original was flat.

Inserted the key into the ignition.........


Dash lit up.......



The starter motor burst into life........























And the engine would not start:doh: :Cry:

Was getting dark so I packed up my tools until I can investigate further in the morning......:(
 
IT LIVES!!!

After a week of scratching my head, a mate came to help and we traced the problem- the ignition fed live for the engine loom had nowhere to connect to in the Astra, so we fed one through and it fired right up, first time:whoo:

So then to work on the exhaust. The Astra system from the cat back, would have mated up the the Cavs front silencer(no cat ;)) if I simply changed over the flange, but the cav one was a much bigger bore, and I dont want to loose performance!

So I set to work making the cav system fit. The centre section needed a 6" piece cutting out of the middle, and welding back on the end, to bring the bend forward to clear the rear beam. Much cutting, grinding and welding later:

Also the front hangers needed cutting off the old Astra system and welding onto the cav one, having cut off the cav mount:

Now it fits perfectly! I just need to bugger about with the hangers on the backbox, but it started raining so I had to pack up for now :nod:

Also still to do:

Tidy up engine wiring.
New front discs and pads to fit
New rear pads to fit
Refill and bleed braking system.
Find and fit some more suitable PAS pipes, refill and bleed system.
Drain and refill gearbox with fresh oil, and fit new gasket.
Bloody good valet
Fix central locking(!)

Should be on the road by the end of the week!!:cool:

I whacked the wheels on and took it off its stands to make sure the exhaust clears the rear beam ok, which it does.:cool:

Its finished!

New brakes all fitted and bled, PAS sorted and working well(for the grand total of £6.99!), and everything tightened up. Then went for its maiden voyage! :cool:

So all thats left to do is get the tracking done as it is miles out, give it a bloody good valet, fix that rear tailgate trim back on somehow, and a couple of other niggly little bits!
 
Aye it pulls nicely- has traction issues though due to the tracking being so badly out- the wheels are trying to pull the car apart lol!:laugh:

I'll be at ATS at 9am tomorrow getting that sorted;) Then I'll give it a good valet.

Then I might well take it for a decent drive for a few hours!
